So, resolution. I bought a new stat, and removing the old one I found that I'd managed to not align it properly when fitting, so the seal ring had become torn and presumably water was leaking past there. Odd why it's deteriorated though.

Checking the temperature of the heater matrix hoses with an IR thermometer, it would appear that the temp sensor is reading a degree or two low. I can probably live with that.

Wow. That level of corrosion on a relatively young car is quite worrying.

I wonder would an Insignia subframe have at least the same mounting points so you could chop out the bad bit and substitute it.

Bit of an assumption here. If what the ECU is doing is taking the lowest value and using hat for the fuel gauge, if you were to substitute a resistor of the same value as full on the faulty one, then the ECU would still defer to the lower reading from the other sensor. Maybe not quite as accurate, but it would be better than what you have at the moment.

All Saab's fuel sensors are resistive up to the point they get to the ECU. Some pumps use PWM to control the flow rate though.

As you say, there's two sensors for the AWD version but it's not clear how the Motronic ECU handles the information. However, given that the sensors are high impedance when empty, I would speculate that one of them has an intermittent open circuit.

The actual bottle would be the least likely culprit IME. Could be the pump casing, seal around it where it pushes into the bottle or connecting unions.

I think the loom for the towbar plugs into the rear electronic control module along with the towbar module- that's how it is on the NG9-3 at any rate and it looks similar in the parts catalogue

Yes, towbar electrics do need a control module, the good news is it's common across other GM models so shouldn't be hard to find GM 13505411.

If you're lucky maybe the same will apply to the plug in cable harness

The list price is daft- circa £50 but you can get them for around £25 delivered. Still over twice the price of a genuine one for a 900, 9000, 9-5 etc.

No, I haven't tried the pan test yet. But it would be odd for 3 of them to be faulty. The fact that the cabin heater is slow to warm up suggests to me that it's not a sensor/reading issue. I suppose what I could do is disconnect it and measure the resistance with the engine warm and compare it to the spec.

This one has been bugging me for some time.

When I got the car, I noticed it was slow to warm up. Changed the stat for a non-OEM one and still the same, so swapped it for a genuine Saab and replaced the temp sensor. Checked the temp sensor resistance at 20 deg C and OK.

Still slow to warm up compared to our other one (yes we have 2) yesterday (not  avery cold day) it struggled to get above 74 deg C  cruising at around 50mph.

Have I been unlucky and had 3 faulty thermostats and 2 faulty sensors? I'm thinking maybe a thermostat issue as the cabin heater takes some time to warm up. I was wondering if there's any possible bypass circuit? 

WIS isn't terribly clear other than saying that (unlike the B2x5 and B2x4 heads) the stat is in the return from the radiator, not the flow, which probably accounts for it being 80 deg C not 89, but even running in summer it never seems to really get up to the high 80s.

Ideas?

There's a quite a long time constant applied to the gauge reading to prevent variations with fuel moving around in the tank so you'll barely see it move when filling if you leave the ignition on. It resets as soon as you turn the ignition off then on again.

Both the fuel fuel gauge and the illumination rely on information from the I Bus but my instinct is that they're not connected as a fault on the I bus would affect far more than just those two.

I'd go with a fuel sender problem to begin with- it is an input to the Motronic ECM which then feeds I bus info the the MIU for the fuel gauge.

Michelin Crossclimates have been my go to all rounder for some years now. They don't have the levels of grip that a performance tyre would, but I'm not doing track days any more so I can live with that.

However, they've jumped up in price a fair bit and when it came to replace the front ones I opted for  Goodyear Vector 4Seasons Gen-3 235/45 R17 Y (97) which were on offer at Blackcircles for £218.60 fitted the pair.

I haven't really pushed them yet but initial feel/noise is comparable to the Michelins, and I've gone from 225 to 235.

The 9000 is still sitting under a cover until I get round to it- possibly over the Xmas break if it's warm enough. I want to do a bit of work researching which is the best heater matrix. I put the current one on about 8 years ago: it shouldn't really have failed in the time.
